Oil, Gas and Chemical Plants: API Seal Plans, Ex Areas and Monitoring Inaccessible Motors

Refineries, gas plants, terminals and chemical sites already follow API 610 and API 682. What they lack is continuous data from the hundreds of pumps that are not on the DCS vibration system, and a way to see motors in hazardous areas. A reliability plan that respects the standards and fills the gaps.

Hydrocarbon and chemical plants are the most standardised pump users in industry. API 610 defines the pumps, API 682 the seals and their support plans, API 670 the machinery protection on the big trains. The result is that the twenty critical pumps — charge pumps, main oil line pumps, reactor feed — are well protected, and the five hundred "general service" pumps on utilities, transfer, blending and loading are not. The general-service pumps cause most of the work orders, many sit in Zone 1 or Zone 2, and their motors are often in places a technician visits rarely. This article is about those pumps.

Seal reliability: the API 682 plan is the design, the operation is the failure

API 682 piping plans are well chosen by EPCs; what goes wrong is operation. A Plan 11 seal on a light hydrocarbon flashes at the faces when the pump runs at low flow for hours; a Plan 53A dual seal loses barrier pressure because the reservoir was not topped up; a Plan 32 flush is throttled to save water and solids reach the faces. Read the failed seal and the data together:

Flexaseal supplies API 682 cartridge seals, dual seals, triple-ply metal bellows for hot and high-pressure duties, and the support systems — reservoirs, coolers, circulation — as engineered packages. Repair and refurbishment of existing seals run through Flexaseal Australia for the region. The selection input is always the same: pump model, shaft size, fluid and composition, temperature, seal-chamber pressure, speed, current seal and a photograph of the failed one.

Hazardous areas: measure from the MCC

Pumps in Zone 1 and Zone 2 can take Ex-certified vibration sensors, but the simplest reliable route for motor condition is to leave the field alone and measure in the substation. ElectroSine connects to the motor's current and voltage in the MCC — no equipment in the hazardous area, no hot-work permit — and detects rotor-bar cracks, stator turn faults, eccentricity, bearing wear, coupling and alignment problems, pump cavitation and supply problems such as voltage unbalance and harmonics from VFDs. For a refinery with 400 general-service motors, ESine3 gives continuous electrical monitoring at scale; ESine4 adds high-resolution three-phase analysis for critical and complex drives. Where a vibration sensor is wanted on the pump itself, i-ALERT Ex versions are available — confirm the zone and certificate per location.

Lube-oil systems and gearboxes

Compressor trains, large pump gearboxes and turbine lube systems carry the plant's most expensive bearings. Online oil-quality and wear-debris monitoring (Poseidon Trident) on the return line sees the first ferrous particles of bearing or gear fatigue and tracks water ingress from coolers and oxidation from heat — the same technology running on more than 5,000 wind turbines. It complements the API 670 vibration system rather than replacing it: oil sees the fault first, vibration locates it.

Terminals and loading: the pumps nobody owns

Tank-farm transfer and loading pumps run intermittently, dead-head when valves close at the end of a transfer, and are maintained by contractors. They are the archetypal ReliaPump case where drives exist: operating-point protection from drive data, controlled ramps that end the water hammer in long lines, and flow-based balancing for parallel loading pumps. Where pumps are fixed-speed, ESA from the MCC and vibration on the bearing housings provide the data, and PlusSmart Analytics ranks the fleet from the historian and work orders.

Compliance and documentation

Everything installed has to fit the plant's management of change and area classification. The practical order: Ex-free solutions first (MCC-based ESA, control changes, oil sensors in non-hazardous lube skids), then certified field sensors where the value justifies the paperwork, with the certificates filed against the area drawings. PlusSmart engineers prepare the technical justification for the MOC and read the data afterwards; the plant's reliability team gets a ranked list and actions, not a new screen to watch.

Quick answers

Can ESA monitor motors driven by VFDs in a refinery?

Yes. ESine separates drive-induced harmonics from mechanical and electrical fault signatures and also reports the harmonic content and power quality the drive produces.

Are i-ALERT sensors available for Zone 1?

Hazardous-area versions exist; the certificate must match the zone, gas group and temperature class of each location. PlusSmart confirms the correct version during the survey.

Does Flexaseal supply API 682 qualified seals?

Flexaseal supplies API-type cartridge, dual and metal-bellows seals with the corresponding support systems; qualification test documentation is provided per seal type on request, and the duty is reviewed before quotation.
