Why Pumps Fail Early in ASEAN Plants – and How Smart VFD Control and Online Monitoring Prevent Seal and Bearing Damage

Short answerMost mechanical seal and bearing failures on centrifugal pumps are not material defects: they come from running far from the best-efficiency point (BEP), dead-heading against closed valves, cavitation, misalignment and dry running. A smart VFD controller that keeps the pump inside its allowable operating region, combined with continuous vibration and temperature monitoring, typically doubles mean time between repairs and cuts energy use by 10–30 %. PlusSmart delivers both as a package – ReliaPump control plus i-ALERT sensors – supported locally across ASEAN.

The real cost of a “cheap” pump failure

A seal change on a 55 kW process pump looks like a USD 500–2,000 repair. The actual cost is the unplanned stop: 6–24 hours of lost production, an overtime crew, a rushed seal that fails again in three months, and sometimes the collateral damage – flooded bearing housings, scored shafts, damaged impellers. In water-intensive ASEAN industries (palm oil, pulp and paper, textiles, food and beverage, petrochemicals, power plants) the same pumps fail repeatedly for the same reasons, year after year.

Five root causes, ranked by frequency

  1. Operation away from BEP. Throttled discharge valves and oversized pumps push the duty point left of BEP; radial loads rise, shaft deflection increases and the seal faces open. Right of BEP, cavitation and recirculation appear. Pumps that spend most of their life outside 70–120 % of BEP flow rarely reach their design seal life.
  2. Dead-heading. A closed valve or blocked line with the pump running heats the liquid in minutes; the seal flashes and fails. Common on standby pumps and during manual operation at shift change.
  3. Cavitation and low NPSH. Hot liquids, suction strainers that clog in rainy season, low tank levels – the result is pitting, noise and seal-face damage.
  4. Misalignment and soft foot. Re-coupling after maintenance without laser alignment, corroded baseplates, thermal growth on hot services.
  5. Dry running and poor seal-support systems. Flush plans not maintained, quench water turned off, barrier fluid empty.

What smart VFD control changes

ReliaPump uses the drive’s own measurements (power, current, speed) and a hydraulic model of the pump to estimate the operating point in real time. It then protects the pump automatically: speed is adjusted to stay inside the allowable operating region, dead-head and dry-run conditions are detected from the power signature and the pump is stopped or alarmed before the seal is damaged, and parallel pumps are balanced so none runs at the extremes. Because the pump no longer fights a throttled valve, energy consumption falls – 10–30 % is typical on systems designed with generous safety margins, which is almost all of them.

What online monitoring adds

Control prevents hydraulic abuse; monitoring catches mechanical degradation that still occurs. i-ALERT wireless sensors on the pump and motor bearings trend vibration and temperature and raise an alert when a bearing starts to fail, when alignment drifts or when cavitation increases high-frequency energy. Together, the two data streams feed PlusSmart Analytics, which turns them into a short list of actions per pump – “realign pump P-204”, “seal flush pressure low on P-110” – rather than a wall of charts. Where seals are the recurring problem, Flexaseal cartridge seals with the right flush plan close the loop.
